The oxide layer on resistance-welding electrode tips can exert a series of detrimental effects on weld quality, mainly manifested in the following aspects:
1. Increased Contact Resistance
The oxide layer raises the contact resistance between the electrode tip and the workpiece, thereby increasing the resistance to current flow. This reduces the effective transfer of current, resulting in non-uniform local temperatures at the weld spot and degraded weld quality.
2. Reduced Welding Stability
The presence of an oxide layer makes the contact between electrode tip and workpiece unstable, often causing localized arc interruptions. These interruptions lead to temperature fluctuations at the weld spot, unstable weld quality, and can even hinder complete fusion of the weld nugget.
3. Lower Weld Strength
The oxide layer impairs nugget formation and bonding quality, lowering overall weld strength. During welding, it can cause incomplete penetration, porosity, slag inclusions, or other defects that compromise joint integrity and load-bearing capacity.
4. Shortened Electrode Life
When an oxide layer is present, the actual contact area between electrode tip and workpiece decreases, concentrating current in small regions. This localized heating and wear accelerate electrode-tip deterioration and shorten electrode life.
To prevent these adverse effects, the following measures should be taken:
- Regular Cleaning
Frequently clean the electrode-tip surface to remove oxides and contaminants, keeping the surface smooth and ensuring good electrical contact.
- Use of Oxidation Inhibitors
Introduce oxidation inhibitors during welding to slow oxide-layer formation and minimize its impact on weld quality.
- Optimization of Welding Parameters
Select appropriate welding parameters—current, time, and electrode force—to deliver sufficient heat and pressure, thereby mitigating the influence of any oxide layer.
- Periodic Inspection and Maintenance
Routinely inspect and maintain welding equipment to ensure stable operation and reduce weld-quality issues caused by equipment malfunctions.
