Application Industry: Automotive Manufacturing
Workpiece: Shock absorber bracket assembly
In automotive component manufacturing, positioning accuracy, welding process suitability, and production workflow all affect the final processing results. For metal workpieces with different structural characteristics, dedicated welding equipment and customized fixtures can help manufacturers better meet their production requirements.
This case features a custom shock absorber positioning plate welding machine developed by PDKJ, successfully delivered to the production workshop of a major domestic automotive manufacturer for mass production. Designed for projection welding of shock absorber brackets, the machine provides a complete resistance welding solution to address quality and efficiency challenges in high-volume manufacturing.
Customer Profile
The customer operates in the automotive manufacturing industry, with business activities involving the development, production, or manufacturing support of vehicles and related components. Its production requirements include appropriate process compatibility, consistent welding quality, and efficient manufacturing operations.
Project Requirements
The workpiece in this project is an assembly consisting of a shock absorber positioning plate and its bracket. Based on the workpiece design, a small plate featuring welding projections must be welded onto a bushing.
Because the positioning plate is relatively small, its placement, angle, and fit must be carefully controlled during welding. Repeated manual adjustments can increase the number of operating steps and make consistent positioning more difficult to maintain.
The customer therefore required dedicated welding equipment compatible with this workpiece. Through fixture positioning, coordinated mechanical actions, and controlled welding parameters, the equipment needed to standardize the production process and meet actual manufacturing requirements.
In actual production, welding these automotive components presents several challenges.
The shock absorber components include left- and right-hand symmetrical workpieces. When small brackets are positioned manually, variations in angle and location can occur. Unstable positioning references may cause bracket misalignment after welding, creating difficulties during subsequent assembly.
These positioning deviations can also contribute to defects such as weak welds and misplaced weld spots.
Projection welding requires appropriate coordination between electrode force and welding current. If the pressure or output energy of conventional equipment fluctuates, problems such as collapsed projections, excessive spatter, and inconsistent weld nugget formation may occur.
Automotive safety-related components have stringent weld strength requirements. Unstable results during mass production can therefore increase the burden of quality control.
The equipment needs to coordinate workpiece positioning, clamping, welding, and unloading in a logical sequence. Appropriate safety protection must also be provided so that operators can follow standardized procedures during production.

To address these requirements, the PDKJ technical team evaluated the workpiece drawings, projection welding parameters, and workshop operating conditions before developing the equipment solution.
The resulting custom shock absorber positioning plate welding machine uses resistance welding technology combined with dedicated fixtures, pneumatic clamping mechanisms, a welding control system, and safety protection structures to meet the specific welding requirements of the workpiece.
The machine incorporates a dual-stage positioning system:
Positioning stop 1 helps maintain the parallel alignment of the main shock absorber workpiece.
Positioning stop 2 controls the workpiece angle and left-right position.
The lower electrode uses a profile-matched structure to accurately constrain the position and angle of the small bracket plate.
A dedicated positioning cylinder presses the bracket plate into place before welding, reducing gaps and alignment deviations caused by manual placement. This fixture-based approach helps minimize weld misalignment and weak-weld defects.
The two workstations can operate independently. They can be used separately or operated simultaneously, providing flexibility for different production orders.
The machine is equipped with a PDKJ-developed medium-frequency transformer and a dedicated welding controller. This configuration supports synchronized welding at multiple weld points, with controlled electrode force and welding current to suit the projection welding requirements of the shock absorber bracket.
A comprehensive water-cooling system continuously removes heat from the electrodes, helping reduce material pickup, electrode buildup, and wear. This extends electrode service life and supports consistent weld quality during continuous production, helping reduce the defect rate.
The machine uses a semi-automatic loading and unloading process. The complete operating sequence is as follows:
The operator positions the small bracket plate and shock absorber workpiece.
The operator starts the machine using the two-hand start buttons.
The positioning cylinder moves into place to secure the workpiece.
The upper clamping cylinder applies clamping force.
The welding machine delivers the welding current.
The cylinders return to their initial positions after welding.
The operator removes the finished workpiece.
The welding cycle is approximately 2 seconds, while the complete cycle for one workpiece, including manual loading and unloading, is approximately 6 seconds. This supports the customer's high-volume production requirements.
Safety features include two-hand start controls, a safety light curtain, and an external protective enclosure. Together, these features provide a coordinated safety protection system designed for automotive workshop operations.
The complete equipment package includes the machine frame, customized fixtures, water and pneumatic system components, welding control system, safety light curtain, and common base.
The project delivery lead time was 40 working days. Before shipment, the machine underwent complete assembly, aging tests, and welding process trials.
After the equipment arrived at the customer's facility, PDKJ engineers provided on-site installation and commissioning, together with operator training, helping the production line transition to regular operation efficiently.
The custom shock absorber positioning plate welding machine has now entered stable operation in the customer's production workshop.
Improved quality: The multi-stage positioning fixtures address workpiece alignment deviations and help maintain consistent projection weld strength and formation, supporting the quality control requirements for automotive safety-related components.
Improved efficiency: The flexible dual-workstation configuration supports different production arrangements without frequent fixture changes. The approximately 6-second complete workpiece cycle helps meet workshop production capacity requirements.
Improved operational safety: The safety light curtain, two-hand start controls, and other protective features help reduce workstation safety risks and support the operating requirements of automotive manufacturing facilities.
This project demonstrates PDKJ's approach to customized automotive welding equipment: combining workpiece-specific positioning, suitable resistance welding technology, controlled production cycles, and on-site technical support to help manufacturers improve welding consistency and production efficiency.
